So...assuming a worst-case power draw of 0.5W, a 4.2k 0.25W resistor or 10uF 200v non-polarized cap should make it work on a standard 120v line....

You mean wiring the pickups directly to the jack with no volume or tone controls?

Sure you could do that but with no pots to load the circuit your sound will be noticeably brighter and a bit louder.

Higher pot values load the signal less so more highs stay in the signal. The effect isn't that drastic but it is noticable. You'll probably want to use 500k because 250k makes the humbuckers sound...

Sounds like a loose solder joint, not necessarily a ground issue.

You'll have to open it up and check the board for shoddy solder joints. This is best done under bright light and high magnification....

A push-pull pot is just a normal pot and normal DPDT switch combined into one device so that they can be controlled with the same shaft. They are otherwise totally independent. Know what i mean?

The wires to the jack are backward. It looks like the push-pulls are just coil-cut switches. Also the tone knob appears to only work in the 2, 3, and 4 positions according to how you drew the diagram.
